Any metal or alloy can be welded Ron. The problem with cast Aluminum is porosity. Microscopic air or gas bubbles that form at the weld edges. It makes the weld stronger than the surronding material. It's really only an issue on a structural weld which this is not. Being a housing, it really doesn't support anything. But a good weld shop will have an adjustable machine, VV-VC or variable voltage & variable current that they can fine tune to the exact setting for optimal temprature. Gas is another option, but not the way I'd go. Only because I haven't done it in so long. 15 years ago, welding this would be all but impossible. Today, there are machines that are so adjustable that you can weld beer cans together. The right guy with the right gear should be able to do this up well.
Be sure to post pic's David. I gotta see what he does.

the guy works at a muffler shop and is kinda the go to guy around here for doing this stuff , after talking to a few people they said he does like 2 or 3 a month and the people were happy with his work , so that's what made us to try him out he is only charging us 40 bucks so if it don't work out not much lost , but now that the carrier baring is out if it fails well just buy a new housing and be done with it , but for now were thinking this will fix it and we can move on to fixing other parts ... but i will post pics of it when we get it back ...

update

we took it to one of the major welding shops in jaxsonville fl and they told us that it would be fine for 3 or 4 years and that the way he welded it is about as best as its going to get for what it is so we are going to clean it up and get the tool ordered to redo the treads in there and put it back together and test it , wont be going far until we do test it close to the ramp for now ... the next challenge is to get the mounting bracket off to free it up some looks to be a pain in the butt too so here goes nothing ....

I was gonna say the same thing, that weld is as good as it get's. If you look at the stress holes the penetration is just short of blowthrough. This guy had to be dead on his temp and travel not to go right through. He had to be running cold and that's a real hard and ugly weld. The weld metal barley flows at all. If it was to cold you'd see bubble splatter. David! If you can cut in a large stainless hose clamp in or through the top & bottom of the housing just behind the prop, ya think that would be worth the support that would give the huosing? For the weld, grind and file the inside but don't touch the outside! At least not yet, thread it first, then dress the high spots on the outside. And use real thread cutting compound for aluminum. I don't envy you leveling the inside, it's gonna have to be pretty close. But you're only chasing the existing threads so that will help.

i agree with ya we are going to get the inside done first so that the thrust ring will fit back in side there and if we have to we will thread that part too so we dont have to take all of it back off as far as the hose clamp thing i dont believe we will have to do that , the shop we took it to put a load on it and it was almost to the point of bending and they stopped if i recall it was like 130 lbs of force put on it , so i think it will be alright , only time will tell ..

well with all the rain and things going on with the yamaha 50 hp motor , we found a deal of
a lifetime and jumped on it so yamaha can have there junk back lol , we found a complete
1998 johnson 90 hp for cheap , it had been sitting up for 7 years and they guy said it was
slow to turn over , went and picked it up and got it home with the magic of marvels mystery
oil and a good battery we got it turning over freely , put the plugs back into it pushed a
little bit of gas in the carbs to help primp the fuel pump and it fired right up !! to our
amazement after starting it 2 or 3 more time the idle came down and would run on its own
, not bad for the time we spent on it about 1 1/2 hours to get off the boat it was on and
about 2 hours cleaning crabs and things and time spent to go get it , it was a steal for sure ..

well after playing with the motor to day it was real hard to get it to bust off , we couldn't figure it out for about an hour or so , got pissed off and when in the house to cool off ...

we came back out and tried it again still no go , was like it want getting enough power so we check all over the motor for lose wires couldnt find any , so we hook the truck to the battery and give it a few mins to charge , still would not bust off , now mind you when we came home with it we had it running .....

bottom line is always always check the battery cables !!! the ones that came on the motor had little pin holes in them which let water in and had rusted out the copper wires , and in the moveing of the cables they were broke to the point that it was enought power to spin the starter and not engage the fly wheel and work the tilt and trim ..

always the last thing you check aint' it

Very nice David!! Love that color paint on the boat man, what paint are you using? Not sure if it's the picture or not but I'm not sure if there's a gloss in there.

Interlux possibly? I wouldn't be surprised also if you had a few cans in the garage of some great quality old school paint you guys never opened up lol.

the gloss is from the paint but its going to get a few coats of clear in a few days , but the paint we are using is made by nason Polyurethane Enamel paint for aircraft they use it to paint the helicopters among other things , but na we dont keep any paint around the house wish we did though ...

Get a good clear coat Dave, something high flex. Fiberglass and clear coat can be a bad combo unless you use the right stuff.

we did a lot of research before we bought the paint to and clear to do it with , and we also used a very good epoxy primer before we sprayed the top coat , between all the sanding , taping it off and primer , sand and primer there's about 35 to 40 hours in it before we sprayed the top coat , but after this boat is done i don't want to see a sander or sandpaper for a while ... at-least the bottom will be easy as compare to the last bottom we did that had anti foul paint on it which some one put pepper in that crap was nasty
